Start from the cable: if you are using 26 AWG stranded ribbon, the contact geometry is optimised for that gauge — switching to 28 AWG solid-core on the same header risks a cold IDC bite and intermittent opens after thermal cycling. Next, pin count: do not spec a 64-position header if only 48 conductors are active. Through-hole versus SMT is not just a manufacturing decision. Through-hole tails add parasitic inductance (~3–5 nH per pin) that matters above roughly 50 MHz.
